How to Never Run Out of Baling Wire — A Simple System for Recycling Operations

It happens to almost every baling operation at least once — you reach into the supply area, pull out the last box of bale ties or the last reel of stand wire, and realize you forgot to reorder. Your baler keeps running. The bales pile up. And then the machine stops because there’s nothing left to tie with.

For a vertical baler operation, running out of single loop bale ties is an inconvenience. For an auto-tie horizontal or two-ram operation, running out of stand wire is an immediate production stoppage. No wire means no bales. No bales means cardboard accumulating on your floor, hauling schedules backing up, and a frantic phone call to whoever supplies your wire hoping they can get something to you fast.

It’s completely avoidable. Here’s a simple system that makes running out of baling wire a thing of the past.


Why Baling Wire Shortages Happen

Most baling wire shortages don’t happen because someone forgot entirely — they happen because the reorder trigger is set too late, the buffer stock is too thin, or the responsibility for reordering isn’t clearly assigned to one person.

The three most common causes:

1. Waiting until you’re almost out to reorder. If you’re ordering wire when you open your last box or last reel, you’re already too close to the edge. Shipping takes time. Unexpected volume spikes happen. Your last supply runs out faster than expected. Reordering at the last unit leaves no margin for any of these variables.

2. No clear reorder point established. If there’s no defined trigger for when to reorder — “when we get low” is not a trigger — reordering happens reactively and inconsistently. Sometimes you catch it in time. Sometimes you don’t.

3. Responsibility isn’t clearly assigned. In operations where multiple people manage supply ordering, wire reorders fall through the cracks. Everyone assumes someone else ordered it. Nobody did.

The fix for all three is the same — a simple, defined system with a clear reorder point and one person responsible for it.


The System — Three Steps

Step 1 — Calculate Your Weekly Wire Consumption

You need to know how much wire your operation uses per week before you can set a meaningful reorder point. This doesn’t require precise measurement — a reasonable estimate is enough.

For single loop bale tie operations (vertical balers): Count how many bales you produce per week. Each bale uses a set number of ties based on your baler configuration — typically 4–6 ties per bale for a standard vertical baler. Multiply bales per week by ties per bale to get your weekly tie consumption.

Example: 50 bales/week × 5 ties/bale = 250 ties/week

For stand wire operations (auto-tie and two-ram balers): Track how many pounds of wire you go through per week. Your baler’s spec sheet may list approximate wire consumption per bale — multiply by your weekly bale count. Or simply track how long a reel lasts and back-calculate from reel weight.

Example: One 50 lb reel lasts approximately 10 days at current volume = roughly 35 lbs/week

Once you have your weekly consumption number, you have the foundation for everything else.


Step 2 — Set Your Reorder Point

Your reorder point is the supply level that triggers a new order — before you run out, with enough lead time for the order to arrive before you hit zero.

The formula:

Reorder Point = (Weekly Consumption × Lead Time in Weeks) + Safety Buffer

Lead time is how long it takes from placing an order to having wire in hand. For most operations ordering from us, this is 3–7 days for standard shipping. Call us for current lead times — if you’re in the Denver metro, local pickup is available same-day.

Safety buffer is extra stock that covers unexpected volume spikes, shipping delays, or anything else that might extend your timeline. For most operations, 1–2 weeks of extra supply is a reasonable buffer.

Example: 35 lbs/week consumption × 1 week lead time + 2 weeks buffer = reorder when 105 lbs remain (approximately 2 reels)

Write your reorder point down, post it in your supply area, and make it the official trigger — not “when it looks low.”


Step 3 — Assign One Person to Own It

Pick one person whose job it is to check wire inventory against the reorder point on a regular schedule — weekly is usually enough for most operations — and place the order when the trigger is hit.

This doesn’t need to be a complicated job. It’s a 2-minute weekly check:

  • Check current wire supply
  • Compare against reorder point
  • If at or below reorder point, place the order

That’s it. The key is that one person owns it consistently rather than it being a shared responsibility that falls through the cracks.


The Easiest Solution — A Standing Order

If you want to eliminate wire reordering as a management task entirely, a standing order is the answer.

A standing order is a recurring wire delivery on a set schedule — weekly, bi-weekly, or monthly depending on your consumption — that arrives automatically without anyone having to think about it. You set it up once, confirm the schedule and quantity, and wire shows up before you need it.

Standing orders work best when you have a reasonable handle on your weekly consumption and your volume is relatively consistent. For operations with significant seasonal swings, a standing order with seasonal quantity adjustments handles the variability.

Buffer Stock Recommendations by Operation Type

Not all operations need the same buffer. Here’s a general guide:

What to Do When You’re Already Out — Or Almost Out
